Almost every walk-in cooler problem we are called out to look at started as a planning decision, not a mechanical one. The room was sized against a wall instead of against the product. The door landed on the wrong side of the receiving route. The evaporator was mounted where the top shelf now blocks its airflow.

Greens Coolers plans the room first: what you hold, how often it turns, how the doors get used, and where staff have to walk with a loaded cart. The panel schedule and the refrigeration package follow from that, and both are set before anything is ordered.

What Goes Into a Commercial Walk-In Cooler

The shell is modular insulated panel — a rigid foam core between metal skins, drawn together with cam-lock fasteners that compress the joint gasket and keep the vapour seal intact. Everything else is specified around how the room is used.

Where a room has to sell as well as store, the front wall can be built out with display doors. That configuration is covered separately on the glass door walk-in cooler page, because it changes the shelving and the restocking route entirely.

Planning, Specifying and Installing a Walk-In Cooler

What a commercial walk-in cooler is, and what it is not

A commercial walk-in cooler is a purpose-built cold room assembled from insulated panels, fitted with a commercial door, and cooled by a refrigeration system sized to the room and to the work that happens inside it. It is not a large fridge. The difference shows up on the busiest day of the week, when the door is opening every ninety seconds, a warm pallet of dairy has just come through it, and the room still has to hold temperature.

Greens Coolers supplies and installs walk-in coolers across Toronto, the GTA and Ontario for grocery, retail, food service, production and institutional operators. Rooms are quoted either as ready-made cooler units in standard footprints or as custom-built cooler units panelled to your dimensions. Standard is faster and cheaper when the room is a clean rectangle with good access. Custom is what most real backrooms need.

Panels, doors and floors

The shell is modular insulated panel: a rigid foam core sandwiched between metal skins, joined with cam-lock fasteners that pull the panels tight and hold the seal. Panels come apart again, which matters more than people expect — a panel room can be extended, reconfigured or relocated at lease end, where a site-built room cannot.

Skin finish is a real decision. Painted or stucco-embossed metal is the standard interior and exterior finish and suits most storage rooms. Stainless interiors are specified where washdown is frequent or where product handling standards call for it, most often in butcher shops and production areas. Exterior-rated finishes and weather caps are used when the room sits outdoors or on a loading dock.

Floors divide into two approaches. A floorless room sits directly on the existing slab with a sealed screed and a thermal break at the perimeter — the cheapest route, and the right one when the slab is sound, level and already at the height you want. A panel floor with a reinforced traffic finish is used where the slab is poor, where the room must be movable, or where carts and pallet jacks will be running in and out all day. Panel floors add a threshold, which usually means a ramp.

Doors carry more of the workload than any other component. Hinged self-closing doors with cam-lift hinges are the default; sliding doors are used where an aisle is too tight for a swing. Vision panels, kick plates, strip curtains and an inside safety release are specified case by case. Where a room needs to merchandise as well as store, the front wall can be built with display doors instead — that is a glass door walk-in cooler, and it changes both the layout and the restocking route.

Choosing the refrigeration configuration

Three configurations cover most projects. A self-contained top-mount package — a penthouse system — drops onto the ceiling panel and needs only power and a drain. It is quick, tidy and well suited to smaller rooms and tight budgets. A side-mount package does the same job where ceiling height is limited. A remote split system puts the condensing unit outside or in a plant area and runs refrigerant lines to an evaporator in the room, which keeps heat and noise out of the space and suits larger rooms and multiple boxes on one plant.

Ontario conditions shape that choice. An outdoor condenser needs low-ambient head pressure control to keep working through a cold January, and it needs a location that will not be buried by snow or blocked by a drift. Condensate drains from any cooler need a route that will not freeze. Summer humidity drives evaporator load harder than most operators expect, and a system sized only for winter will struggle in August.

Sizing the room around the work, not the wall

Sizing starts with what you actually hold: case counts by category, pallet or dolly footprint, how many deliveries land a week, and how long product sits before it moves. From there we add aisle width for the equipment your staff use, clearance in front of the evaporator so air can throw down the room, and clearance above the top shelf. A room packed to the ceiling with product against the coil is a room that will run warm no matter what is bolted to it.

Door placement is set by the restocking route. If the receiving door and the cooler door are on opposite ends of the building, staff will handle every case twice. That is a layout problem, not a refrigeration problem, and it is worth solving before panels are ordered. The same logic drives cooler-versus-freezer splits, aisle direction and shelving depth in grocery and restaurant projects.

Walk-In Cooler Questions We Get Before a Project Starts

Practical answers to the questions that actually change the specification.

Often, yes. A floorless room over a sound, level slab with a sealed perimeter and a thermal break is a common and cost-effective build for above-freezing rooms, and it avoids a threshold entirely.

It depends on the slab. If it is cracked, out of level, sloped to a drain in the wrong place, or if the room needs to be relocatable, an insulated panel floor with a traffic-rated finish is the better call.

Self-contained packages — penthouse or side-mount — bolt to the box and need only power and a drain. They install quickly, cost less to fit and suit small to mid-size rooms.

A remote split system puts the condensing unit outdoors or in a plant space, which keeps heat and noise out of the working area and makes more sense on larger rooms, on multiple boxes, or where the room sits inside a sales area.

You need service access to the refrigeration package, air clearance around any air-cooled condenser, and enough space above the ceiling panel if a penthouse unit is going on top.

Inside the room it matters just as much: clear space in front of the evaporator so air can throw down the length of the room, and clearance above the top shelf. Blocking either is the fastest way to make a correctly sized room run warm.

Yes. Outdoor rooms are built with weather-rated skins, sealed and capped roof panels, and a base detail that keeps water out at the slab line.

The refrigeration needs more thought outdoors — head pressure control for cold weather operation, a condenser location clear of snow accumulation, and a condensate drain route that will not freeze in an Ontario winter.

Pooling is usually warm humid air meeting cold surfaces at the doorway, a gasket that is no longer sealing, or a condensate drain that is blocked or badly routed.

It can largely be designed out with correct door hardware, a strip curtain or air curtain where traffic is heavy, drainage planned into the installation, and a room that is not being held colder than it needs to be.

That is the main practical advantage of modular panel construction. Panels unlock, a new run is added, and the room is resealed — provided the surrounding space allows it and the refrigeration has capacity headroom for the larger volume.

If expansion is likely, tell us at the quoting stage. Leaving headroom in the refrigeration package and planning which wall is the expansion wall costs very little up front and saves a full replacement later.

The refrigeration package needs a dedicated supply of the correct rating, and larger or remote systems generally need more than a self-contained unit. Interior lighting, door heaters where fitted and controls are wired as part of the same scope.

It comes down to whether the product is being stored or sold. A walk-in cooler holds volume behind the scenes and is restocked in bulk; a display unit puts a smaller quantity in front of the customer.
