Bulk Rooms Are an Engineering Job Before They Are a Panel Job

A store cold room can be planned from dimensions and a product list. Commercial cold storage cannot. The slab has to carry loaded racking and powered equipment, the layout has to work for the vehicles that move product, the plant has to cope with a heat load that includes lighting, forklifts, people and a dock door, and the whole thing has to keep running while the business depends on it.

Greens Coolers approaches these projects from the building outward. Slab capacity and levelness, clear internal height, column positions, dock levels, drainage and available electrical supply are established first. Racking layout is set next, because it determines aisle widths, door positions and where coils can throw air. Panel selection comes after both.

Rooms are engineered in North York and delivered nationally as planned projects — consolidated staged loads, a defined installation programme, and one thorough site survey rather than a series of exploratory visits. Ontario remains the home market; distant sites simply get more front-loading.

Every underperforming cold store we are asked to look at was fine when it was empty. The problems appear at full load, and they trace back to decisions made before the panels arrived.

Bulk rooms have fewer standard answers than store rooms, because the building usually sets the terms. Each line below is decided per site, with the reasoning recorded so a multi-site programme stays comparable.

Every line is confirmed in writing against the surveyed site before manufacture. Nothing here is quoted as a guaranteed figure.

Planning Bulk Cold Storage on a National Footprint

Where a cold room stops and cold storage begins

The line is not really size. It is what the space has to survive. A backroom cooler holds product between deliveries. Commercial cold storage in Canada holds inventory as a business asset: pallets moving on powered equipment, racking loaded to height, doors that open for vehicles rather than people, and a refrigeration plant that has to work continuously rather than politely.

That changes the engineering conversation. Floor build and slab capacity come before panel selection. Racking layout drives door position rather than following it. Refrigeration is sized for a heat load that includes forklifts, lighting, people and a dock door, not just product. And because these rooms are expensive to get wrong, the site survey carries far more weight than it does on a store cooler.

Floors, racking and what the building can actually take

The first question on any bulk room is what the slab will carry. Racking loaded to height concentrates weight at the base plates, and powered equipment adds dynamic load on top of that. Where an insulated floor is being built inside an existing warehouse, the build-up has to work with the dock height rather than against it, or every pallet in and out of the room fights a ramp.

Racking layout then drives the room, not the other way round. Aisle width follows the equipment, beam heights follow the pallet profile, and clearance has to be held in front of evaporators and above the top beam so air can actually move. A room designed as an empty box and racked afterwards is the most common reason bulk cold storage underperforms once it is full.

In British Columbia, tall racking and heavy elevated equipment raise anchorage and structural questions that belong in the design review with the local authority's requirements. It is a genuine specification input in that market and is raised early — detail on the British Columbia page.

Multi-temperature layouts under one envelope

Most distribution and production sites need more than one holding condition: chilled, frozen, and often a controlled dock or staging area between them. Building those as separate structures wastes floor and duplicates plant. Building them as zones inside one insulated envelope, with dividing panel walls and independent evaporators, keeps the footprint efficient and the plant sensible.

The trade-off is that zone boundaries have to be right the first time, because moving one later means moving racking, drainage and refrigeration together. Where the mix is genuinely uncertain, we leave a defined expansion wall and plant headroom instead of guessing — the same modular logic described on custom cold storage and warehouse cold storage.

Moving a large room a long way

Bulk rooms are the largest shipments Greens Coolers sends. Panel volumes are consolidated so the site receives planned loads rather than a trickle, and materials are staged in the order the assembly needs them — because on a large room, a badly staged delivery costs a day of crane and crew time, not an hour.

Sites four provinces away are surveyed thoroughly once rather than visited repeatedly. Slab condition and levelness, clear internal height, column positions, dock levels, drainage routes, available electrical supply and the route a truck takes onto the site all go into the pack before the room is engineered. That front-loading is why distant bulk projects land on schedule; it is also why we ask more questions than a supplier working two suburbs away. Regional drivers behind bulk capacity

Different regions build cold storage for different reasons, and it shows in the brief. Prairie sites in Alberta, Saskatchewan and Manitoba are usually agricultural processing, protein handling and distribution, with a wide ambient swing that demands winter head pressure control and summer capacity headroom in the same plant. Coastal sites in BC and Atlantic Canada are frequently seafood and port-adjacent, where humidity and washdown drive finishes and drainage. Okanagan and produce regions bring post-harvest cooling, where product arrives warm in volume and pull-down rate matters more than holding capacity.

Freight distance is itself a driver. Operators build regional holding precisely to shorten their own supply lines, which is why a national programme often means several mid-size rooms rather than one large one.

Who runs these projects

Distribution and wholesale operators are the largest group — see food distributor refrigeration. Food production and processing sites are next, where cold storage is part of the process line rather than a warehouse, covered on food production refrigeration. Agricultural operations building post-harvest capacity are on farm cold storage, and grocery networks adding regional depots usually run the same specification at smaller scale alongside their store programme on walk-in coolers and walk-in freezers.

Cold Storage Questions From National Operators

It depends on what you are optimising. One large room is cheaper per pallet position and concentrates your plant, spares and expertise in a single place. Several regional rooms shorten your own supply lines and reduce the consequence of any one site being unavailable.

Most national operators we work with end up with a mix, and the deciding factor is usually freight cost between their sites rather than the cost of the rooms themselves.

Yes, and it is common. The work is zoned and sequenced so the surrounding operation keeps running, with noisy or obstructive stages scheduled outside your peak movement windows.

The constraint is usually access and staging space rather than the build itself. Where a large room has to be assembled, the delivery sequence has to match the assembly sequence or the site loses days to shuffling materials.

Substantially. Racking sets where air can and cannot travel. A coil throwing into the end of a fully loaded run of racking is a coil that is not cooling the far half of the room.

This is why we set racking layout before panel layout, and why clearance in front of evaporators and above the top beam is treated as a fixed requirement rather than something to be reclaimed for extra pallet positions.

If you tell us that at design stage, very little. A defined expansion wall and refrigeration headroom are inexpensive to plan for and turn the next phase into an extension.

If it comes as a surprise, the options narrow to a second room with its own plant, or a rebuild. Modular panel construction helps either way, but it cannot recover space or plant capacity that was never left available.

The efficiency gain over separate structures is real. The condition is that zone boundaries are settled early, because relocating one afterwards moves racking, drainage and refrigeration together.

The room, the refrigeration and the fit-out that belongs to it. Racking is normally supplied and installed by a specialist, and we coordinate with them so the layout, floor build and coil clearance are agreed between both scopes before anything is ordered.

In British Columbia in particular, anchorage and structural questions around tall racking need to be settled with the appropriate engineering input during design, not on site.

At minimum, an alarm arrangement that reaches a human out of hours, and a consistent controller and recording approach across sites so data from one facility is comparable with another.

Consistency is the part operators most often skip. When every site logs differently, nobody can tell whether a room is drifting or simply being read differently.

Earlier than most operators expect, because these projects depend on site facts — slab, height, power, drainage, dock levels — that take time to establish and cannot be assumed at distance.

Once the surveys are done and the specification is written, sequencing is straightforward. It is the discovery stage that sets the honest timeline, and we would rather state that plainly than quote a date we cannot stand behind.
