A production facility does not have a refrigeration requirement. It has three or four of them, running at once, on different clocks. Raw ingredients arrive on a purchasing cycle. Work-in-progress needs to be parked between steps without losing temperature. Finished goods wait for a shipping window that rarely lines up with the run that made them.

Food production refrigeration has to serve all of those without any one of them degrading the others. Every cold room in a plant has a different enemy. Ingredient storage fights bulk deliveries landing warm. WIP space fights constant door traffic and short, sharp thermal loads. Finished-goods holding fights time — it has to stay flat for days while nobody touches it, then absorb a full pallet build without drifting.

Mapping the temperature zones on a production floor

Food production refrigeration is not one room. It is a sequence of rooms with different jobs, and the sequence has to match the way product moves. Incoming ingredients need holding capacity sized to your purchasing cycle. Work-in-progress needs short-dwell, fast-recovery space close to the line. Finished goods need stable holding sized to the gap between production runs and shipping windows. Put those three demands in one box and every one of them is compromised.

Greens Coolers starts by mapping the zones with you: what arrives, what it weighs, how warm it is when it lands, how long it sits, and where it goes next. From that we set footprints, temperature splits and door positions. Sometimes the answer is one custom cold storage build partitioned into two temperatures. Sometimes it is three separate rooms on three separate circuits because a failure in one should not take the plant down.

Blast capacity versus holding capacity

The most common sizing mistake in production facilities is treating pull-down and holding as the same requirement. A holding room is designed to keep already-cold product cold. Push a warm batch straight out of a cook step into it and the room fights the load for hours, the whole space drifts, and everything already in there rides the drift with it.

Two things fix that. First, capacity headroom in the holding room so a normal production batch does not swamp it. Second, a dedicated fast-chill space where warm product does its temperature drop in isolation, then gets transferred. Which route makes sense depends on batch size, run frequency and how quickly the product has to come down. We will tell you plainly when a bigger holding room solves it and when it does not — a walk-in freezer sized for storage will not rescue a chilling problem.

Building for washdown and sanitation

Production environments get cleaned in a way retail backrooms never do. That changes the build. Panel joints, corner details, floor construction, drain placement, coving, door gaskets and threshold design all have to survive repeated wet cleaning without wicking moisture into the insulation core. Interior finishes need to be wipeable and non-absorbent. Drains need to be placed where water actually goes, not where the drawing says the low point should be.

We also plan for the practical side: hose reach, where staff will stage equipment during a clean, and whether the room can be dried down and back at temperature before the next run. Rooms that cannot be brought back quickly turn every sanitation cycle into lost production hours. That is a design decision, not an operating problem.

Production-line adjacency and traffic

Where a cold room sits relative to the line decides how often its door opens. A finished-goods room beside a packing station with staff walking in and out every ninety seconds carries a completely different load than the same room down a corridor. High door traffic means more infiltration, more frost on the coil, more defrost cycles and more temperature ripple.

The fixes are ordinary and they work: strip curtains or air curtains, wider doors so one trip replaces three, doors positioned so forklift and pallet-jack routes do not cross each other, and vestibules where a freezer opens into a warm space. Where a room needs to be visible for stock checks without opening it, a glass door walk-in cooler configuration keeps eyes on inventory without pulling the temperature down.

Ceiling-mounted refrigeration matters here too. Floor space beside a production line is expensive. Penthouse cooler and freezer systems put the refrigeration package on the box itself instead of consuming plant floor or an outdoor pad, which is often the difference between a room fitting and not fitting.

Running the project without stopping production

Most production refrigeration work happens in a live plant. What processors and manufacturers ask us before a cold room project starts.

Usually not, once volumes are past the smallest scale. The two zones have opposite profiles: ingredients arrive in bulk and sit, finished goods build slowly and then leave all at once. Sharing a room means door traffic from one side disturbs the other.

Where the building will not allow two rooms, a partitioned build with separate access is the compromise we recommend. It keeps traffic separated even when the refrigeration is shared.

A standard holding room is not designed for it. Putting warm batch product into a holding cooler makes the whole room fight that load, and everything already stored rides the temperature drift with it.

The right answer is either dedicated fast-chill space with the capacity to absorb a batch in isolation, or a holding room specified with enough headroom for your largest normal run. We will tell you which one your batch sizes actually justify.

It comes down to detailing rather than a single feature: sealed panel joints, coved corners, wipeable interior finishes, gasket and threshold design that does not trap water, and drains placed where water actually runs.

The other half is drying and recovery. A room that cannot be brought back to temperature before the next run turns every sanitation cycle into lost production time, so recovery capacity is part of the sanitation spec.

Yes. A partitioned build with an insulated dividing wall gives you a chilled side and a frozen side within one footprint, which often suits plants that are short on floor space.

It is not always the cheaper route once you account for the divider, the second refrigeration circuit and the door hardware. We price both options so you can compare.

Floor space beside a line is the most expensive space in the building, so mounting the package on the box itself is usually the right call. That is what a penthouse system does.

Where roof access and structure allow, a roof-mounted or remote arrangement can move heat and noise out of the production area entirely. The decision is made on structure, access and service reach.

In most cases, yes. Work is sequenced around a scheduled shutdown, a weekend or a quiet shift, with panel delivery staged so material is not sitting in the way of production.

For a replacement, we plan where product goes during the changeover before the job is booked. That plan is part of the quote, not something worked out on the day.

Enough for service access to the refrigeration, enough above the panels for the ceiling detail, and enough in front of the doors for the widest thing that will pass through them loaded.

The clearance most plants forget is the turning circle for a loaded pallet jack at the door. We check it against your actual equipment during the site assessment.

It depends on how many pallets or racks of finished product you hold between runs, how tall you can stack under the coil without blocking airflow, and how long product waits for a shipping window.

We work it back from those numbers rather than a square-foot rule. Over-sizing costs money to run; under-sizing forces staff to stack against the evaporator, which causes the temperature problems people then blame on the unit.
