Distribution cold storage is a timing problem before it is a capacity problem. Product lands from inbound, sits for a few hours, gets picked into route order and leaves. Get the timing wrong and you have pallets on the floor blocking the aisle at four in the morning, with a door open and the room losing ground.
Food distributor refrigeration should therefore be sized from the schedule — route counts, pallets per route, when builds happen and how long a completed route waits for its truck. That number is rarely the same as average inventory, which is what most quotes get sized against.

The Dock Is the Biggest Load on the Room
Every distribution cold room has the same weak point: an opening that spends hours a day connected to outside air. In an Ontario summer the humidity coming through that opening does more damage than the heat — it frosts the coil, drives defrost cycles and lands on the product staged nearest the door.
That is a design problem with ordinary answers, provided somebody actually applies them before the room is built rather than after the first hot week.

Staging rooms are sized by schedule, not by stock
A distributor's cold room is not a warehouse. It is a buffer between when product arrives and when it leaves, and the right size is set by the gap between those two events. If inbound lands overnight and outbound leaves at five in the morning, you need enough staged space to hold a full night's build at once. If routes go out in waves across the day, you need less floor but more door capacity and faster recovery.
Greens Coolers sizes staging space from the schedule: how many routes, how many pallets per route, when they are built, and how long a built route waits before it is loaded. That number is almost never the same as your average inventory. Distributors who specify from stock levels end up with a room that is too big for the money and still too crowded at four in the morning, because everything is on the floor at the same time.
Long-hold inventory belongs somewhere else. Where you need both, we separate them — bulk in a custom cold storage room or warehouse cold storage build sized for pallet depth and racking, and a smaller, harder-working staging room beside the dock sized for the outbound build.
Dock doors, seals and the cost of an open door
The single biggest thermal load in a distribution cold room is the dock. A door open for a full trailer load pours warm, humid air into the space, frosts the coil, drives extra defrost cycles and drops the temperature of everything staged near the opening. In an Ontario summer the humidity does more damage than the heat.
The build has to account for it. That means door seals and shelters that actually match the trailers you receive, strip or air curtains inside the opening, a vestibule where a freezer opens toward a warm dock, and refrigeration capacity with enough headroom to recover between loads rather than only holding steady when the door is shut. Door width matters as well — one wide door beats two narrow ones when a loaded jack has to pass through it hundreds of times a shift.

Cross-dock flow and product that never rests
Cross-dock product has a different problem from stored product. It is warm from the road, on the floor for a short time, and moving through an area with doors open at both ends. The temperature exposure is short but repeated, and it accumulates across the chain.
Cross-dock space is specified for recovery rather than storage: strong air movement, short travel distance between inbound and outbound doors, and refrigeration sized to absorb repeated slugs of warm air rather than to hold a steady load. Layout does more here than capacity — if inbound and outbound doors are on the same wall and the traffic route crosses itself, no amount of refrigeration will fix the time product spends in the middle.
Mixed-temperature loads and multi-zone rooms
Most food distributors build trucks that carry frozen, chilled and ambient product on the same run. That means the staging area has to produce all three in the right order, at the right time, without the frozen component sitting on a chilled dock waiting for the rest of the load.
The usual answer is adjacent zones rather than one room: a walk-in freezer and a walk-in cooler sharing a common staging aisle, so a route can be built across both without carrying pallets across the building. Where floor space is tight, a partitioned build with an insulated divider and separate doors does the same job in a smaller footprint. Either way the sequence matters: frozen is usually built last and loaded first, and the room layout should make that easy rather than fighting it.

Size it against the build, not the inventory. The peak is the moment when the largest number of routes are on the floor at once, waiting for trucks — that is the number the room has to hold comfortably with an aisle still clear.

Only where the building leaves no alternative. Staging space is opened constantly and needs a clear aisle; bulk storage wants stable conditions and dense stacking. Combining them means pickers work around pallets that are not moving.

Three things, in order of value: seal the gap between trailer and building properly, put a curtain or vestibule inside the opening, and specify refrigeration with enough headroom to recover between loads.
